The paint plant uses an eight-stage, environmentally advanced process of protection and water-based color coat. The Ford Mustang is offered in well-known colors including white, black, and a full range of sports shades. In the final assembly area, traditional production lines have been replaced with a light, airy environment, and wooden skillets that carry both the car and the assembly associates. Great emphasis has been placed on ergonomics: during assembly the car is raised, lowered, and rotated through 90 degrees to give operators easy access and excellent working conditions.
Traditional paperwork associated with car production has been eliminated; the factory now runs on a computerized KISS information and quality system. Noisy compressed-air tools have also been replaced with quieter and more precise all-electric tools. Just-in-Time supply techniques manage the flow of parts from 200 Mustang suppliers, half of whom are based domestically. The plant is fully integrated into the worldwide Ford Group production network and is the only plant producing the Mustang, which is sold globally through dedicated Mustang locations associated with Ford dealers. The body shell is designed to achieve extraordinary levels of structural rigidity and to exceed the strength of other vehicles in the Mustang's market sector. The indicative torsional rigidity is approximately 24,500 Nm/degree, meaning a twisting force of 24,500 Newtons is required to flex the body through just one degree — some two to three times more rigid than competing models. For the customer, this translates into an exceptionally strong platform for accurate and consistent suspension geometry, contributing to precise handling and minimal body flex, along with freedom from squeaks and rattles and reduced road and powertrain vibration.
Furthermore, the rigid structure ensures accurate panel fitment and forms the basis of a strong passenger compartment, around which energy-absorbing zones have been incorporated to provide excellent crash protection.
The body-build process is highly automated, with 229 Kuka robots accounting for eighty percent of all robotics; the remaining twenty percent comes from in-house toolmakers within the Ford Group. Spot-welding is one hundred percent automated. The body is built beginning with a strong framework — front end, rear end, floor, and side structures — followed by the roof, tonneau side panels, doors, and bonnet. High-strength steels provide increased strength and energy absorption without a weight penalty. Laser-welded "blanks" of varying metal thicknesses within a single pressing are also used to create precise areas of additional strength and distribute forces more evenly throughout the body shell.
The KISS information system for quality monitoring, production control, and sequencing begins operation in the Body Shop. Laser inspection is carried out at key build points using "Perceptron" cameras, checking build integrity online during manufacture and enabling off-line quality sampling. This ensures no problems are carried forward into the next phase of production. Once complete, the body structure moves through a body store to the paint plant.
